After a lot of thinking and baldy head scratching I've decided to go back to the roots of streetfighters and build me a café racer.

I had a bit of a mooch around ebay and found a maggot for just under 400 quid. Bit of an ugly fucker but lots of potential with a little vision.

Anyway this is the bike I brought and I'm gonna bore the tits of you by doing my "DNA OF A FIGHTER" build on this ongoing thread.

Thermostat housing was showing signs it had been leaking for a while. stripped it apart and all the O rings had perrished, so they are all gonna need to be replaced. Full gasket set for one of these on ebay is only about 30 quid.

I aint a fan of the machine weld they use on tanks so I like to wipe round the tank with a little filler then knock it back to smooth tha edge right off.

This is what I mean. I filled the edge's of the tank on my blade to get a nice smooth finish. Perhaps no one else notices it, but I know its there.

Anyway, sanded of and wiped with meths to get rid of dust and greasey finger marks

Now a blast of primer. In a couple of days I will knock it back with 1200 wet and dry and look for any more minute dinks.

Need to do something about a seat unit now. Not sure if I will use what I learned earlier and make one from fiberglass, or just buy something off the shelf. Anyway, once I get all the mounting points sorted the frame can go off to be powder coated black.

I like to do as much research on a project as I can, and after a bit of digging I found a few other CX500 that had the Café racer treatment.

I hope when my CX500 is done I'm looking at something as awesome as this builders creation.

Pull some angles and curves from the back of the tank and replicate them for the tail.

I'v been thinking about making my own seat from fiberglass but wondering how I could get a profile of all the frame mounting points. The I rembered the seat the bike came with and thought I could get a cast from it.

After removing the cover and foam I discovered the seat pan was made of fiberglass. Well then, half the job has been done for me, now all I need to do is trim off some of the fat and make a pod.

Its the one I made from fiberglass mate, then adapted to a bio-hazard mask and added the Ford Puma side repeters as indecators.

Right then, on to it.

I cut the high point off the fiberglass seat pan and trimed both edges with my jigsaw

Then made up a form for the pod I will cast then graft onto the pan. The MDF form will be filled with expanding foam then sanded into shape and fine filled. From this I will take a cast and produce a mould to reproduce the finished pod.

Thanks Rod, means a lot coming from you mate. To be honest Im driven by my passion for motorcycles and the awesomely creative people that make up the performance custome secton of motorcycling.

The blade was a good project to start with as I learned a huge amount along the way from guys on here and other sites. just looking at what other people had done would spark an idea that, with a little luck, would produce something a bit cool. It gave me the confidence just to chop up anything I didnt like and chuck something else on. Basicly I learned everything will fit everything else, you just have to figure out how!

And thats the fun part mate :D

I filled the voids with some polyfoam packaging blocks then sanded them sub-surface of the frame edges. The reason for this is, If I fiberglass straight onto the polyfoam it will melt as the glass starts to cure, and I wont get a crisp finish to cast my mould.

I used construction filler to go over the whole plug and I'll sand it back to the spines that form the frame work.

It will need a few more fills and sand to get it right, but it will be worth all the effort. [^]

Thanks guys, I'm really excited about this project and when I get the bit between my teeth I find it difficult to think about anything else.

This build also means something to me as when I was a boy my Dad got me a job in a local motorcycle shop cleaning the used part exchange bikes before they went on sale in the shop. The mechanic was a guy called Jacky Wells and he, over the next few years taught me to do servicing and repairs.

Saturday afternoon was a real treat, as if the weather was good Jack would wheel out his Triumph Triton and take me out for a blast.

I used the money from the job to buy a helmet, and Jack gave me my first leather jacket. The guy we worked for was a bit of an arse hole, but in my eyes Jacky Wells was a God.

Yep, Cafe recers have a special place in my hart, and the ride outs on Jacks Triton were something I'll never forget. I dont get to own a Triton, but I'm gonna have a killa cafe racer.

Got in tonight and gave the pod a quick sand

I went back to the pod and stuck on anothe coat of filler, and tomorrow it will get a sanding with 120 grit.

Then turned to the radiator and gave that a clean up. I think I'm gonna get it re-cored as its a bit forked.

Thanks mate, I wasn't looking forward to cleaning that engine but now its done it will be much easier to work on. I hate get getting covered in shite fella. I'm not going to paint it because I don't think that would look very retro, but I would like to give it a going over with scotch bright. The rocker covers, oil filter case and perhaps the clutch cover will be powdercoated black. I think that might look quite cool.

I'm keen to see how it turns out too mate as I've never made one before. they sell for ssilly money on ebay, so once I have my mould I'll might sell a few to recoupe some money.

Thats why I take photos of every stage mate, I want to get across its not a 2 minute job, but if you take your time and follow a formular, then you can do it. I learned all about that as a boy when I did my time as a carpenter and joiner mate. Anyway its not like I'm trying to meet any silly deadlines, I have lots of time so I'll use it.

OK, on to the base

I placed a section of 12.5mm ply on to the frame and marked a center line on it, then from the front marked back to the pod 330mm and sat the pod onto it.

The it was a quick wiz round with a hand saw and jig saw for the curvy bits.

I cut some blanks and ran a plane over the edges to bevel them as I want the sides to taper out

We think alike fella because thats my next job, I needed to let the glue dry first so I can remove the wood screws so I dont damage my plane blade.

I got stuck in to shaping the front of the seat edges today after removing the fixing screws. The glue is really strong and I'm less likely to damage my blade by removing them.

Its not that easy to see, but I sanded the base about 1mm smaller than the pod so I can fill it and get the two to blend

Ow!!! I forgot about this. A real stumbling block was removing the fan as I didnt have the right tool for the job. Basicly its an M14x1.5 bolt, but the tool costs £7.95.

I had a bit of a mooch around on ebay and found a Mercedes car wheel stud is also an M14x1.5 but only cost £1.75.

I cleaned the engine Thursday evening with Gunk then washed it off with soapy water

This afternoon I had a bit of time to kill while I waited for filler to go off, so I went over the engine with a dremil to brighten it up a bit.

Rocker covers are going to be powdercoated black along with the clutch cover, oil filter cover and the tops of the carbs.
I'm gonna do a bit more to the engine to brighten it up, but I think I might take the heads off, re-seat the valves and polish the inlet ports.

I gave the seat unit what I hope will be the final fill before I came in, but if it needs another one it will get it.

If alls well tomorrow it will get a last sand, a coat of pva, then, wax on wax off......

I know I've posted lots of photos on this part of the seat, but I'm trying to convey the point that it is a process and if you cut corners or rush it then you may be dissapointed with the end result. I'm not saying mine is perfect, but it is at a point where any minor inperfections in the final casting can be got out with body filler.

While the seat is sitting in wax I decided to make a start on rebuilding the heads, so after removing the carbs (4 x 9mm bolts) I popped of the rocker covers.

The plan is to polish the inlet ports, reseat all the valves and new head gaskets.
For a 30 year old motor I was really pleased to find the barrels were in first class order

Just a very light going over with some fine sandpaper is all thats needed, just to remove any old gasket and crud. be carefull not to damage the surface of the head.

Valves are coming out tonight, the inlet valves dont look to bad but the exhaust valves have a build up of carbon. Not the sexy stuff you bolt to your bike, this is the cruddy stuff inside your zorst

So youre gonna need some valve spring compressors

One of those screw drivers with the magnet is a good idea to get the colets out as they are a bit fiddly.

As you take them out keep them in order so they go back in the same guides

be carefull when you remove the exhaust valves, as sometimes they can get a bit of carbon up the stems and be a bit of a bugger to get out. Dont force them through the guids as you could damage them, just get a small bit of very fine sand paper and remove any deposits and they should drop out.

All this black stuff has to com off. You can use a wire wheel but keep away from the valve seat

Under the black stuff there is white stuff, that has to come off too

You should end up with nice clean valves that will perform as they should once they are ground in.

The inlet ports were not to bad, but if you run your fonger inside them you can feel the rough texture from when they were sand cast at the factory. Im not building a race bike so I didnt go over the top, but I gave them a good clean up with the Dremil and the polished them.

Next I started grinding in the valves, a piss boring job as each one takes about 30 to 40 minutes.

this is how they look when ground in, as you can see the one on the right has a nice flat grey band around the valve and the seat

In all I have 7 more to do, but I wont bore you all with that.

Oh and remember to keep the valves, springs and collets in the same sets as you removed the and mark them up so you know where they go back.

Ok, so tonight I got in from work and finished off grinding in the other three valves

That only took about 2 hours so I decided to revisit the ports and go the extra mile, so I went back in the inlet and exhaust ports and cleaned the up a bit more.

Next I fitted new oil seals for the valve stems, they are a patten part but fit really good

valves back in, and the jobs done. Well half done, theres the other head to do yet

Over all it took me just over 6 hours to refurbish one of the heads so I have about the same to look forward to with the other one. I think I'm gonna have a break from them for a few days and go back to working on my seat unit, then once I've made the seat mould I'll go back and do the other head.

I reckon you could probably also use aluminium oxide to lap them up

I didnt know that was available in a grinding paste mate. That would make things go a lot quicker for sure.

We use it at work to lap the seats on valves (PSV's). We start off on Alum Oxide, then if u really need a good finish go to the diamond paste, wich actually comes in either green or pink (one finer than the other). The good thing is that the Alum Oxide will prob make life easier for u as t is quite quick to lap up with it.

I'll take a tub of each matey, lol. Aluminium oxide is great stuff but I've never seen it in paste. I'll google it and see what it chucks up.

Yes mate, and lots more besides. He's 14 now and had some really awesome carp captures and on some lakes done far better than his old man. He's actually a really nice bloke too and we are great friends.

Anyway, while I was doing the 2nd head to break up the bordom I took a look over the other parts of the valve system. I niticed the tappet adjusting screws on all the exhaust rockers were either chipped or pitted. the intake side all looked in a1 condition. I dont know why it only affected one side, but they were all replaced with new.

To be honest mate I'm thinking when this is done I'm gonna sell it to fund the next one. My mrs works evenings and I spend most of them on my own. this project has helped to releve the mind crushing boredom I come home to most nights.

So what if its a project bike you are not going to ride, but do up and sell on. Do you still have to pay that money. And what if you buy a bike then after a couple of weeks decide you hate it, do you have to apply for a refund? All sounds a bit bizarre to me fella.

Not a huge amount to report tonight.

The waxing is done, and left between coats to dry over night.
This is so it builds up layers of wax that will help the mould seperate from the original plug.

One last step before I can start laying on glass and that is to give it two coats of pva.
All pva is, is carpenters white wood glue. It forms a skin over the part and also aids seperation

Its a milky white now but when it dries should go clear and shiney.

Next I'm gonna be laying on fiberglass to make my seat mould, then paying my mate Porky a visit to borrow his mig welder and do a few frame mods.

If its a project bike and its not registered (ie u cant ride it legally) then u pay nothing. But as soon as u want to take it on a public road they start the raping! And yeh, if u buy a bike then decide u hate it n get rid of it u can apply for a refund, but generaly u sell the vehicle with registration so the buyer can ride/drive it too. And in this case u get no refund!

Over here we pay £30.00 for a government inspection called an M.O.T (Ministry of Transport) this is done at your local bike shop or where ever you like as long as they are registered.

Then you pay road tax on the size of the engine, my blade is £66.00 a year, not sure about the CX yet but it will be cheaper as its a smaller motor.

Shop around for an insurance quote, my blade is £143.00 and your on the road

Total £239.00
