Hey fatman, i chopped my over large blade front guard a while ago, I just used tape to mask out the line and shape I wanted then went at it with a 4" grinder, rounded all the edges back by hand then a repaint, looks not bad,
If you want fancy shapes or shaped holes in the guard (like vent holes to put mesh behind) you can do that with a dremel or similar tool (don't forget to round your edges so it looks moulded):D

Gday fatman,
Mine was the same deal as darns. Masking tape, then i used a dremel. After that i hit the edges with something like 80 grit to even them out and round them off. Then i just went up through the grit sizes til smooth. Came up nice.
Let us know how you go.
