I need to make up some brackets to fit some 6 pot Bandit 1200 calipers to an 87 gsxr750 forks. Gap is 85mm on the forks and the brake calipers need 90mm - center to centre of bolt hole.

Just wondering what the best metal material is to use - I am guessing ali - but what thickness would be strong enough?

Any clues out there?

Either 5083 or 6060/6061 Thickness depends on the design of the bracket but 12mm is good to aim for.

If the caliper & the fork mount are on the same plane you'll need to use some thing thicker & machine out either side to suit. Here's a brake conversion I've done previously, I've used a piece of 20mm 5083 plate, you can get away with 10mm thick areas on some thing like this as it has less flex from being machined out(ie: there's more vertical surfaces). If your not sure about it aim for 12mm.
